Benoni Tea Cartons

A Benoni specialty food packer needed tea cartons that looked refined on shelf and still ran neatly through production. FoilPress supplied the press setup, tooling support and operator training needed to keep the metallic detail crisp and consistent.

Benoni tea cartons with a quieter kind of shine

This project came from a specialty food packer in Benoni working on tea cartons for a premium retail range. The brief was simple on paper but exacting in practice: the cartons had to carry subtle metallic highlights without looking flashy, and the finish had to stay clean across a decent production run. The client wanted a result that felt measured and elegant, with enough contrast to lift the pack but not so much foil that it overpowered the printed artwork.

The cartons were being produced for shelf display and gift set use, so the visual standard was high. Tea packs get handled a lot, stacked in cartons, moved through dispatch and repacked by retailers. That meant the foil needed to register properly, hold detail on the fine type and borders, and stay consistent from the first sheet to the last. In a market where many packs are judged from 1 to 2 metres away, the finish still had to look right up close.

We were brought in to support the hot-foil stamping side of the job and make sure the set-up matched the substrate, artwork and production pace. The cartons were finished on board that needed careful pressure control because the print surface could mark if the heat or dwell time went too far. The client also wanted a process they could repeat later without starting from zero each time.

Brief, constraints and what the pack had to handle

The client’s brief covered three main points. First, the metallic detail had to be subtle and precise, with a neat sheen rather than a heavy mirror effect. Second, the packs needed to run consistently on a production schedule without constant adjustment. Third, the finish had to cope with local warehouse conditions, including temperature swings and some humidity during stock holding, without edge lift or dull patches appearing after packing.

The main constraints were familiar to any packaging operation in Gauteng. The board had to be printed, cut and creased cleanly before foil application. The artwork used narrow lines and small text, which meant die alignment and pressure balance mattered. The client also had to work within a fixed turnaround because tea carton stock was tied to filling dates and dispatch windows.

  • Pack type: folded cartons for specialty tea
  • Finish requirement: subtle metallic highlight, not full coverage foil
  • Artwork detail: fine borders, small product copy and a logo mark
  • Production need: repeatable results over multiple runs
  • Environment: indoor stock holding with normal Johannesburg temperature shifts

Load-shedding was another practical issue. The client needed a process that could restart cleanly after power interruptions without losing registration or wasting a pile of boards. We planned the setup with that in mind, including heater checks and a straightforward restart sequence for the operators.

What FoilPress supplied for the run

We supplied the foil stamping press setup matched to the carton size, along with the foil selection, die mounting support and pressure setup needed for the job. The work was done through our Johannesburg base in Industria West, with coordination from our sales and technical team so the client had one point of contact from test run to handover. The result was a press configuration suited to the carton layout, the substrate and the planned daily output.

We also handled foil matching so the metallic tone sat comfortably with the printed colours. The client did not want a loud gold effect. They wanted a controlled, warm highlight that would work with the tea packaging and the softer brand palette. That meant testing the foil against print samples, checking how it caught on the light areas and confirming that it still read clearly on the darker panels.

  • Press installation and commissioning
  • Heater calibration for stable temperature control
  • Pressure setup for even transfer across the carton panel
  • Die mounting and alignment support
  • Foil matching against printed samples
  • Operator training for routine running and quick checks

The team also advised on spares to keep nearby, especially consumables and wear items that can stall a run if they are not on hand. For a packaging business working to tight dispatch dates, a small delay can cost a full shift. We kept the setup practical and easy to maintain, not overcomplicated.

Timeline from first sample to stable production

The full project ran over four weeks. The first week was spent on brief review, sample inspection and matching the foil tone to the printed carton artwork. In week two, we completed the machine setup and confirmed the die registration. Week three was used for operator training and live production trials. By week four the client had a stable routine and was running the cartons with consistent finish quality.

That schedule gave enough time to make fine adjustments without slowing the packing line. It also let us check how the carton stock behaved after folding and how the foil sat on the printed surface after the press had warmed up properly. On foil jobs, the first few hundred sheets often tell you whether the pressure map is right, but a proper run is what confirms it. We stayed close through that stage so adjustments could be made quickly.

Because the project was in Benoni and our base is in Johannesburg, response times were manageable and site visits were easy to plan. That local advantage matters when a machine is being brought into production for the first time or when a client needs a technician back on site without waiting days.

What clients say

Questions we get asked

What made the tea carton job tricky?

The main challenge was getting a neat metallic highlight on fine artwork without over-pressing the board. Small text, clean borders and carton handling all needed steady pressure and accurate registration.

Can FoilPress help with training after installation?

Yes. We train operators on temperature, pressure, foil feed, die alignment and routine checks so the press can keep running smoothly after handover.

Do you work outside Johannesburg?

Yes. We are based in Industria West, Johannesburg and support clients across South Africa with presses, foils, servicing and breakdown repairs.
